Installed the aileron bellcrank on the left wing tonight per step 2 on page 23-4. I did not have any threads showing on the bolt after torquing the nut. I removed the nut and changed the washer to a thin washer. I now have 2 threads (just barely!) Anybody else experience this?

If you mean on the inboard root end of the wing, the ends of the shaft,
then yup....I used a thinner nut, but just make sure you end up with
some threads showing.

This is in the middle of the wing at the bellcrank that connects to
the aileron push rod and the large push pull tube.

Ahh, sorry, no worries there either though. There are a bunch
of places where I ended up either using a slightly longer bolt
or putting thinner washers on where it wasn't critical to have
that space. Same things with rivets...sometimes the callouts
are just borderline in length and you may be more comfortable
with another size. It's nice to have a variety of bolt
lengths available to play with. I ended up with 4 or more
of every size AN3's just to be able to use the most appropriate
one for the job.

I just did the same bellcrank. The normal thickness washer worked on mine.
It seems that the length of the brass bushing may effect the length of the
bolt if it causes a force fit into the bellcrank brackets. My bushing fit
without any force. I squared off the ends on a sanding disk and
scotchbrite wheel after reaming the bolt hole and was still within the
called out dimensions. I squared off the ends of the bellcrank shaft also.

There's a range of sizes indicated for the bushing as well as the
tube the bushing fits in to. If you take the bushing and tube down
to the smaller of the size range, you should get adequate thread
showing on the bolt with the washers called out in the plans.

My bushings are at the maximum, so I think the advice to take them down to the minimum is a good way to insure that I have adequate bolt length.
