Maybe I am missing something (no surprise) but my gap in front of the gear
leg is all about removing the lower cowl.

So is mine, but with my 2 bladed prop, I only have about a 3" gap
and that works fine. But, I'm trying to seal up that 3" gap with
a fairing or filler plate just like he did. The question is,
what's the smallest gap you can have before the leg would
hit the filler plate? Ideally, if you had no gap, you'd
have no air getting in there.

The material is thin - .026" as I recall - and not fastened to the cowl
right at the gear leg. I have seen no evidence that the fairing has ever hit
it but the filler piece can move away from the cowl if the gear leg fairing
did hit it. I suppose one could even make the last inch or so of the filler
piece out of baffle material but that might just move out of the way in the
air blast and leave the gap open. Anyway, until my paint get scrubbed I'm
happy with the close fit.

PS: I get more gear movement while taxiing than any other time. My
passengers are always saying, "Have we landed yet?"

We need to press one of those little cameras into action and record the amount of movement on the front gear leg.

I bounced mine and figured 2.5 inches was minimum for not chipping paint on the fairings. Mine was built strictly for lower cowl removal.

I too have thought of closing up the gap. To test it I closed it with 2
strips of Duct tape running front to back, so the gear leg could push it
open if it needed to for movement. I couldn't tell any difference in my
cooling. So I left it as it was.
