I am still struggling with fitting the flap to the wing. Everything
looks fine at the root end, andit fits the template accurately. But I
have a couple of problems with the tip-end where the flap meets the
aileron. When I set 3-5mm recommended gap between the flap's leading
edge and the vertical part of the wing's closeout, the trailing edge of
the flap is about 8mm ahead of the aileron's trailing edge. In other
words, the flap seems a bit shorter. I can line up the trailing edges,
but then the flap/closeout gap increases to about 15mm.

I am tempted to set the 3-5mm as recommended in the manual, and live
with the slight misfit at the flap/aileron trailing edge.
Alternatively, I could extend the flap's trailing edge with a quick
layup. Anyone else encounter this?

I have the same problem myself. My understanding is that they are all that way. We have been working with Bob Berube, who has probably seen more of them than all of us put together. He told me that they are all off and that one of the last operations is to use a string to mark them and cut off a little of the TE to even it all up. I also found I that my ailerons were a little short which I remedied by installing the wing fillet in the tip reversed and protruding a quarter of an inch or so.

Andrew,

By all means, maintain a consistent 3-5mm gap between the flap leading
edge and the vertical portion of the wing closeout; I used doubled up
tongue depressors taped at each hinge point. As Jim sez, use a string
line or straight edge for final trimming of the trailing edge of the
aileron (or flap) to avoid "the slight misfit" and it will all be good.
