I need to put two 2.5 inch holes in the Plexiglas on my canopy to mount Vista Vents. Any ideas, Tips or blade suggestions.
And yes one of them is to get rid of a crack that developed when mounting the canopy.

Hole saw, slow speed as to not get the plex hot and sticky. A little oil helps too. Make sure its a quality saw and spins true, or you will have a nasty ragged hole.

I used a fly cutter, turned by hand. Start on one side and when about half way thru, turn it around and cut from the other side. I back it up with a piece of plywood that has a hole drilled in it the same size as the fly cutter pilot - It helps to support the piece as much as possible.

I bet running it backwards would probably work well too. Less chance of grabbing. Kind of like cutting aluminum on a tablesaw. Put the blade on backwards and there's less chance of it grabbing and cuts just as well believe it or not.

Good idea, I've done that when cutting vinyl siding with the radial arm and it works very well.

Yeah, me too. I was just doing that a few months ago.
To get that initial hole, a straight router bit as a drill bit works well. I used one in my milling machine to drill a hole in plexiglass. Drills great.
