With a curved door, sliding is probably not the best option. Hinged would be better.

This is how I would probably do it.

1. Mark the opening you want.

2. Remove the door.

3. Fabricate a 1 inch strip of lexan or plexiglass all around the marked opening, with the strip centered on the marks. You may have to warm the strip somewhat to make it conform to the curves.

4. Attach the strip to the lexan of the door. You can use adhesive, screws or both.

5. Cut through the strip and the door lexan on the marks. This will leave a 1/2 inch reinforcement from the original strip both on the door and on the window you cut out. Also, since you are cutting both together, you insure that the opening matches the door itself, and that the original curve of the door is preserved.

6. Attach a piano hinge to the window through the reinforcement strip.

7. Install a latch of some kind and attach a small piece of lexan/plexi on the outside as a stop for the window so it doesn't open out into the slipstream.

8. Be aware that this method will not be weatherproof.

Thanks Rex. That EAA article is exactly what I was looking for. It covers some of the potential pitfals with cutting lexan and offers a workable solution. I think that this is the way I'll go.
