I had an interesting experience with my 912 ULS.
Yesterday I went flying. I checked both electronic systems before take off and everything checked OK.
After flying for about 30 minutes I noticed the engine started to sag a little bit. I checked all of the gages and noticed the EGT on the right side was reading about 75 degrees higher than the left.
I checked the ignition and the left was smooth but the right was very rough and missing. I went back to both and the engine smoothed out and the right EGT gage dropped back to normal. I again checked the ignition and it was smooth on both left and right.
About 5 minuted later the engine sagged again and the right EGT went up, so I checked the ignition again. The left was smooth but when I checked the right, the engine quit. It was completely dead on the right ignition.
I returned to the airport and after landing I checked the ignition again. At 2000 RPM it was smooth on both. At 4000 RPM the right ignition had a bad miss about every 2 seconds.
I called Lockwood and they told me I probably had a broken wire that was making intermittion contact.
He told me that there is two red wires that come up from the back of the engine, one to each of the electronic moduals.
I checked them and one had a break in the wire under the insulation so you could not see it. By pulling on the wire you could see the insulation streching at the break.
I spliced in a wire across the break and it solved the problem.

Good report, Floran. I've heard this same complaint many times here on the list about those wires. Definitely something to keep an eye on.

Floran,

Thank you for the report. You may have saved many of us much grief and maybe an off airport landing.
One quick question; how many hours do you have on the engine and how old is it?

Florin,

Glad you found the broken wire as readily as you did. I have known guys
that searched almost forever before finding the broken wire. With all the
talk about Rotax reliability, this is one issue that Rotax should address.
Years ago a list member who is an engineer at Lockheed Martin referred to
the wire in all the Rotax engines as "Crap Wire". It is virtually the same
stuff you get at any auto parts store - PVC insulation. For the fearful
among us it might be prudent to remount the ignition module on the firewall
or the oil tank mount, especially the 912S folks because of the shaking on
start-up and shutdown. I went about 6 years before remounting mine and
found that the only spark plug wire that needed lengthening was the lower
one on the aft right cylinder. I had secured the wires very well initially
because of talk on the list, but finally moved the module because the
mounnting brackets continued to fail with the final failure in the SS
A-frame which is part of the module.

My engine is one of the very early ones. I installed it about 6 yrs ago.
It has about 550 hrs on it.

Same thing happened to me about a month ago. Mine would quit on the left mag during the mag check. After hunting it down for a month ( p leads, ignition switch, etc) it also ended up being a break in the red power wire to the module. It was located about two inches from the connection at the module in a perfectly flat run. I found it using a scribe as a probe to punch thru the wire sheathing and an ohmmeter working my way down the wire. It certainly wasn't obvious.

What is the proper fix for this problem? Different type wire, or relocating components
to reduce vibration loads?

I have a 914 which I'm mounting now.
