Hi Guys,
Does anyone have a suggestion (or tool recommendation) for drilling the front axle to receive cotter pins on both sides? Is this drilled inside the turrets of the castle nuts when snugged up against fork? I have never been terribly successful at drilling in to “round” surfaces and this one is so think I will admit I am apprehensive to try.
Any thoughts or suggestions would be appreciated.

Steve,
I fretted over this one a long time, too. I finally placed the castle nuts where they should be on the axle; then drilled enough through one of the openings to make a good dimple. Then I took the axle to a drill press, using a V-block and completed drilling through the axle. I guess one could do the drilling in place, eyeballing the alignment; but it would be dicey.

what jay said but center punch first then use a small drill to verify no wander and definately use
v vise and rigid drill press

Just another approach . . .
Tighten the castle nut and use a rattle can of spray point through the castellations to mark the nut position. You can make it a little easier to start the drill (in a drill press is best, but hand drilling can be done) by flattening the area to be drilled with a Dremel stone.

Thanks to all for your suggestions and special props to Don H. for helping. We used a drill guide and your suggestions and got the axle drilled perfectly on the first try.
