I've noticed that the gas cap on my allegro 2000 is getting very difficult to remove and replace.  I Believe the the plastic cap has swelled or expanded to the point that it can't be removed with out the use of pliers.  

I thought that it might be the O ring that was causing the problem, so I removed the O ring and tried putting the gas cap on.  No luck.  It was still just as tight.  



If anyone has had this problem and knows a fix, please let me know.

Are you using 100ll or pump gas with ethanol?  I don't think ethanol is good for plastic parts.

I also had a problem with the gas cap about 2 years after I bought the plane. It leaked and was difficult to remove. I replaced it with the non-lockable version from the factory. It's been ok for 6 years.

I have always used 95 octane for the 100hp engine.



Does anyone use ethanol and has it caused any problems to the lining of the fuel tank of any other fuel parts?

Is the cap tension adjustable?.  I seem to recall Thom Riddle, the previous owner of my plane, saying it was and that it was always a trade-off between having it tight enough to seal, yet loose enough to get it on & off.

I've been using auto gas with ethanol since I've owned the airplane and the 

PO only used auto gas.  

Yes, the gas cap can be adjusted using a small nut inside the cap.  But I know that isn't the problem.  

I may consider buying a new cap from Aircraft Spruce.  I was hoping that there may be a solution to the problem that doesn't involve buying a new cap.

The only problem I have had with my Allegro 2000 gas cap was that it began  to leak gas from the key slot (it was a lockable gas cap). I replaced it with a  cap from Lockwood Aviation that had no key/lock. Problem solved. No more leaking  of fuel. My Allegro 2000 is almost eight years old (678 hours on the Rotax 80 hp  912UL engine). I have had no problem with the Gas cap being too tight. I use  only 93 Octane Ethanol free gas.

Hello.

I also had an issue with the gas cap being hard to turn.  For me, there was an interference fit where the hollow circular section of the back half mates with the front half.  It required sanding down the OD of the circular section and opening up the grove that it mates with.

Mine was not a problem with turning the lever to unlock it, mine was with

The circumference of the gas cap.  I replaced the cap with one from Aircraft Spruce and there was not a problem after that.  I also found a source for ethanol free high test gasoline and have been using that exclusively since.  The old cap was placed on the shelf in my hanger for the last 6 months and last week I tried putting it back on the airplane.  It fit like a new one and

was no problem to remove and install.  This shows me that there is 

certainly a problem with some plastic parts being in contact with ethanol.
