After the Arlington Fly-in I'm pumped to get back to work on my 601XL. What's the easiest way to cut the long sheets of aluminum like your nose piece on the rudder? The aviation tin snips seem to make the edges ripple. Of course it might not be the snips. It could be the operator. Any advice?

Have you tried doing a first cut about a quarter of an inch out from the final line and then doing a final cut along the line. Also if you are doing a long straight cut try the Olfa P-800 knife and a straight edge:

<?xml:namespace prefix="v" /><?xml:namespace prefix="o" /><![endif]--> I've found that the best way is to lay a straight edge down, clamp it tightly, and run a utility knife or an Olfa blade about a dozen times down the straightedge. If you do this right at a table edge, you just bend the scored aluminum down, and it will snap cleanly. I use a fairly light touch to keep the blade from wandering, and score it twenty times. when it snaps off, a light touch with the file and you have a nice, dressed straight edge.

Hey Darrell,

Like everyone else has said, the Olfa knife is the way to go. My only additional comment is about the straightedge itself. Your local Ace Hardware sells long pieces (8-10 feet) of aluminum flat stock for home improvement projects that make a great straightedge. The one I use is about 1/8" thick by 1-1/4". It works great and can be clamped along the table edge to keep your cuts nice and straight. Make sure you mark it so it doesn't get confused with your regular 6061 stock. I don't know what alloy it is, but it's different.

Two thumbs up for the Olfa. Make sure you get the 800, nothing else will do.
Also found a great edge deburring device from Home Depot for less than $7 US (SKU 639272).
It's a little late in the game for me; I could have saved from 30-40 hours had I known about both tools from the get-go.

A cheap edge de-burring tool can be made by grinding a small V on the side of a hack saw blade or similar.When you pull it at approx 90deg to the edge it chamfers both edges at the same time.If you are keen you can then 320 wet/dry rub it. Cheers

I find that you have to enter your zip code before the Home Depot site will let you do anything.

Anyway I’ve attached a picture of SKU# 639272. Other vendors carry it too. It’s the one with the hollow yellow handle and the dog-leg tip where the different size tips store in the handle. Here is a link to what looks like the same tool on the Avery site:

I never found the above mentioned Olfa knife at my local Home Depot of Lowe's stores and was too cheap to pay shipping equivalent to or greater than the purchase price of the knife. I used a regular old utility knife with great success for many long cuts. As mentioned, the key is to clamp a straight edge on the side you want to keep. That way if your knife wanders, it wanders into the cut-off side.

Hi David,

About a year ago I found a scoring blade at Lowe's that fits into my old Stanley blade holder (picture attached). I'm not sure if it works as well as the fabled Olfa knife, but it works fine for me. Looking forward to seeing some of you next week.
